Hmm, sounds like an old cracked o-ring jamming things up. If the banjo bolt threads are fully clear of the valve you should be able to undo the front frame screw and remove the body and valve together, and then the sear. Then carefully wiggle the frame and rail apart. You likely just need new o-rings on the banjo at this point, but a rebuild kit is cheap insurance on anything with 10+ year old seals.

Here's the inside. With the barrel removed you can see the patch on the upper side of the new opening.

On the exterior where I could file out the weld properly it blended very cleanly with the rest of the mainbody.

This is just finished with 1200 grit wet paper. The solder is still visible around the joint, but it will disappear with a buffing. In person though it's quite nice as it is, so I might just leave it satin.

Oh, and the powerfeed is indeed .875" OD
